Technical Description – Process Automation Training Kit The Process Automation Training Kit is an industry-grade training system designed to provide hands-on learning in continuous process control and instrumentation, closely replicating real industrial process plants. Built in alignment with modern process industries and Industry 4.0 education requirements, the system enables practical training on the four fundamental process variables: Level, Flow, Temperature, and Pressure. The training kit is constructed on a robust modular mechanical structure using powder-coated CRC steel and heavy-duty aluminum profiles, ensuring high durability, operational stability, and long service life. A reinforced CRC worksurface supports repeated experimentation, while lockable castor wheels allow easy mobility and secure positioning in laboratory environments. At the core of the system is a Siemens S7-1500 PLC, serving as the central control unit for executing real-time automation logic, closed-loop control, interlocks, and diagnostics. A Siemens MTP 700 Unified HMI provides intuitive visualization, operator interaction, alarm handling, and live process monitoring. A dedicated workstation with TIA Portal and WinCC SCADA software enables complete PLC–HMI–SCADA integration, programming, and diagnostics. The training kit includes four fully functional process control modules: Level Control Module Implements industrial tank-based level control using centrifugal pumping, level sensing, and control valves. The module supports On/Off (two-position) control as well as continuous PID control, allowing learners to compare system stability, response, and accuracy under varying operating conditions. Flow Control Module Demonstrates industrial flow regulation in pipelines using two measurement technologies: Ultrasonic Flow Meter Orifice Plate with Differential Pressure Transmitter Closed-loop PID control is implemented using a pneumatic diaphragm control valve, with a rotameter provided for manual flow verification. Temperature Control Module Uses a heat exchanger–based indirect heating system with dual RTD sensors to demonstrate both feedforward/permissive logic and closed-loop PID temperature control. The system enables study of thermal dynamics, disturbance handling, and process stabilization. Pressure Control Module Replicates industrial pipeline pressure regulation using static pressure sensors, an orifice plate with DP transmitter, and a pneumatic control valve. The module operates under closed-loop PID pressure control, allowing analysis of pressure dynamics and valve response. All modules are fully integrated with industrial sensors, transmitters, pneumatic actuators, and control valves, enabling learners to study process dynamics, control loop behavior, tuning techniques, and real-time system response. The architecture supports implementation of interlocks, alarms, and fault handling, closely mirroring real plant operations.
